Our vacation starts in just two weeks, and I just found out today that my brother, an adult with severe mental and physical impairments, will be joining us. I'm aware of how the new system for guests with special needs works, for the most part. My one question, however, is how does the return time work, specifically? Is it like FP, where the return time "expires" if not used within the window? Or do they allow a little more leeway for their guests with special needs?

The DAS cards do not have an end time. According to Disney the return time is valid until it is used. You can find more information on the card here (http://disneyparks.disney.go.com/blog/disney-parks-disability-access-service-card-fact-sheet/).

You can return anytime after the time written on the DAS card, but you cannot get another return time until the current one has been used.
